Ok got some 6mm plate and a 44mm holes saw.

Made a wooden template , time it met the steel ?

I got enough plate for 2 tries , first up will be cut out the surplus square areas then drill the big hole.

Not going to be a breeze as when the box is rotated it masks some of the mount holes needed for the plate.

I think it I had more confidence/experience the plate could be welded to the mount ?

However I am going down the bolt route , so first up I need a 44mm hole in the plate and 3 holes drilling to attach the plate to the mount.

    Paul

so you're making an adapter plate that bolts to the old cast mount and to the box? you're not making a new 'channel' type mount that'll simply bolt back to the chassis where the old cast one did? as you say the obstructed bolt holes will be an issue (that you wouldn't have with a complete new mount).
    neil.

    Yes

No , I am NOT a welder and don't have any experience of welding above 3mm ,I don't think this is the place to start ?

True one I hope to weld a 10mm bolt head into the depth of the plate and grind flush [ both 6mm ] , the other 2 I am hoping too grind clearance in the cast mount to get a bolt head in ?

ok, rather than weld a nut in the plate just tap the thread directly in the plate. they're both the same thickness so the tapped thread will be better/stronger. the other 2 why not countersink the holes and use countersunk allen bolts?
    neil.

    Neil

Please keep the ideas coming I am listening , even if I then seem to turn around and ignore you

I was going to weld the bolt head then the surplus bolt length ends on the side with the space for it not the side restricted by the box.

Countersunk heads sound a good idea ? save me trying to shave some of the cast mount , if I can drill the holes accurate enough for them.

Will explore your other idea as there is enough for 2 plates and I have some scrap 6mm around that may work ?

    all the best Paul

even if you just tack weld the channel bracket together and then get it fully welded locally (there must be a steel fabricators near you) it'd be a much better finished item.
    neil.
